curiousity question: have you noticed any correlation between damaged synchros and worn TOB forks? It seems logical to me that if the TOB fork has excessive wear the TOB wouldn't disengage the pressure plate enough, causing stress on the syncros when you try to shift. Obviously it would cause stress on them all but since the 3/4 is already problematic...

lol I got that shit in. Took some creativity. Problem is you need to apply downward force while expanding just enough. So... my friend had a great idea. We turned it upside down. He used snap pliers to expand ring against a block and i lowered the shaft into position above it. It barely went on, then jused a socket perfect size to tap it in.
now if someone could make a slightly undersized sync then it would have to be pressed on to the input shaft i think that will solve alot of the problems.i dont know but i would love to discuss this with someone who can make their own gears or other engineering experience that could shine some light to make it better
what are your opinions?

Hey Jay, I have a machinest that possibly could do this, he has the ability to reweld and machine parts and then he heat treats them for strength. We (I have an in house standard transmission builder who mainly does T56's, T5's, and 3650's) had a main shaft on a T56 that wore badly where third presses on, he asked us to let him try and fix it before we bought a new main shaft. We tried it and he actually added a bit more material than stock to keep the gear from wearing, we reinstalled it and have had zero problems. The customers car that this is in is making north of 600rwhp in a Trans Am, he's very happy.
Maybe there is a way that he can add material to the point on the shaft so that the synchro will press on... just a thought.
